Apart from internal polishing and mechaqnical rev counter drive what are the differences between S1 and S2 1600 heads? Are they interchangeable? Can same head gasket and head bolts be used?
Is the rocker/valve gear lighter on a S1?

The only interchangable issue is the rev. counter drive I believe. In terms of differences this is what I have picked up from various sources over the last years:
S1 has better quality, more accurate castings (may even be different material), rockers polished, Livia valves and caphead bolts (fitted on ealy S2's as well)
The only major difference I have heard about is that the conrods from S2's are superior to S1 and should be used for racing purposes (seem to remember this from something written by Peter Gerrish a while ago - I will check)

Anyone had problems with cap bolts? Have replaced one helicoil as the central cap (on inlet cam side) would not torque down correctly.

Have I had problems with camshaft cap bolts???
I should say so - starting with my very first Fulvia.
I believe that the aluminium alloy of the head crystallises and starts to break up owing to old age and to the cyclical loads applied.
Helicoils are poor things. If you are lucky enough to have material left after you have (carefully) removed the old Helicoil, then replace it with a Timesert, altogether better. And if the material is poor or there is no thread left, then you can buy M10 x 1.25 Timeserts and screw M8 x 1.25 Timserts into them - try that with Helicoils!! Würth supplies the Timesert range.
On my engine I had to give up on one of them: we made up a special stud: M14 x 2 at the bottom; it was the only way.
There is another system which I came across whilst doing a Fulvia in Switzerland. Beautiful stainless steel inserts : these were supplied by Heini Mader's establishment, but I do not know the make.
